1. Contaminated fuel entering the system. Dirt or water introduced during installation is the number-one killer of new injectors. Clean the work area, use clean fuel, and never let the high-pressure side sit open.
2. Reusing old sealing washers and O-rings. Reused copper washers and hardened O-rings will not seal, causing combustion-gas leakage, carbon buildup, and nozzle damage. Always fit new FKM/Viton-grade seals.
3. Incorrect torque on hold-down bolts. Over-torquing distorts the injector body; under-torquing lets it lift and leak. Use a calibrated torque wrench and the manufacturer's specification.
4. Failing to code the injector. On engines that require it, an uncoded injector causes rough idle, smoke, and premature wear — the part is fine, the installation is wrong.
5. Not cleaning the injector seat and bore. Carbon left in the bore prevents the new injector from seating properly and can crack the nozzle tip.
6. Air in the high-pressure system. Failing to bleed/prime after pump or tube replacement causes hard starting and, in worst cases, pump cavitation.
7. Wrong actuator type. Installing a solenoid injector where a piezo is required (or vice versa) can damage the ECU driver circuit and the injector itself.

Fuel quality and filtration first. Use quality diesel, replace filters on schedule, and use water-separating filters. Dirty fuel causes the majority of premature injection failures.
Keep the system closed. Never leave fuel lines, fittings, or the rail open during service; cap everything immediately.
Torque and re-torque. Check injector hold-down and high-pressure fitting torque at major service intervals.
Periodic bench verification. For fleets, re-verify flow and leak-down on a test bench at scheduled intervals to catch a degrading injector before it strands a machine.
